Well I really screwed up last night. My 99 Miata was generating a P0402 CEL code (excessive EGR flow). after looking online the most common cause is usually a plugged EGR passageway in the upper half of the intake manifold. I pulled the manifold off and sure enough, the hole was plugged pretty solid. using throttle body cleaner I started blasting away at the gunk. This is where things go wrong.... since the passageway needed to be scrubbed with something I used some Q-tips. it worked great on the hole that mates with the lower manifold but when I used it on the hole internal to the upper intake manifold the cotton came off the end of the Q-tip and stayed lodged in the hole. I can't seem to get it out. I tried Compressed air, running a wire the opposite way through the hole, a pipe cleaner but no luck. The hole isn't straight through and I can't get a look down the internal hole to find it. The passageway appears to be unblocked now but I really don't want to leave it in there as I'm sure it will either dislodge at some point or just collect gunk helping to plug up the passageway even faster.
I'm thinking tonight I may try to see if I can get a drill bit (turn by hand) down in the hole and maybe get it out. possibly try the same thing with a course threaded screw. If neither of those work, maybe try flushing some water through the passageway although I'm afraid it may just make the cotton cling to the side of the passageway even more. Last but not least, maybe I can stick a lighter under the hole and burn it out :MonkBurn:. I'm a little reluctant to do this as there is some kind of swedged in plug in the back of the hole and I'm not sure if there might be some kind of rubber seal or something in there also. I'd hate to screw it up even worse.
I'd ask what someone has done in this case but I don't expect anyone else on the board has done anything quite this stupid. Anybody have any other ideas or comments/concerns on any of my proposed methods for getting it out?
I've added a couple of picutres, the first one is the hole on the upper intake manifold where the passageway mates with the lower intake manifold. My thumb is pointing at the hole. The second picture shows the passageway hole where it comes out internal to the intake manifold just behind the throttle body. The red arrow is pointing to it.
